New Paradigms for Operational Excellence
AME Roadshow 2010

The Association for Manufacturing Excellence, in keeping with its mission to provide leadership in operational excellence, is delighted to present two leaders in the field who will show us new ways of thinking about prosperity in a shrinking world.

Gary Stewart

Gary is General Manager of Aisin Australia. He has spent 23 years in the Toyota Group leading both Greenfield and Brownfield businesses in Lean Manufacturing initiatives across Production, Management and Executive Leadership.

Title: Toyota is no longer the global Benchmark.

Gary will use the Toyota example to examine the role executive leadership has on the issue of long term sustainability, and therefore viability, in the global context.

He will contend that while many of us are busy applying Lean to our manufacturing processes, we are working with unsustainable business models, and on unsustainable products because most firms today are still using old leadership models focused on design for manufacture and assembly, instead of new Leadership models focusing the entire business on design for whole of product life which drives better quality, cost and business sustainability outcomes.

Ian Young

Ian Young is an author, educator, Churchill fellow and engineer, and actively involved in the development of tomorrow's manufacturing leaders.

Title: Are we sustainable yet?

The Sustainable Organisation is more than an altruistic ‘feel-good’ goal, it is a sharp edged business imperative that can provide genuine competitive advantage to an organisation.

Ian will be using insights drawn from the Victorian-based Lean to Green program including the case studies presented at AME Toronto conference in 2008 and featured in AME Target magazine in 2009.

Ian's presentation will help organisations to understand the natural links between Manufacturing Excellence and the Business of Sustainability and  to better understand how a 'whole of life' perspective and seamless combination of Lean and Green initiatives can significantly impact any 'end-to-end' Business Supply Chain.

Steve Rowson

Steve Rowson is Project manager for the Office of Advanced manufacturing. The Office of Advanced Manufacturing supports the development of a globally engaged, competitive and sustainable manufacturing industry through a range of targeted initiatives and programs which foster a diverse, innovative, technology-oriented industry with a strong focus on world class sustainable manufacturing.

Title: Manufacturing Sustainability Toolbox

Steve will identify what world-class, sustainable practices are and how they can assist your organisation.Sustainable practices will assist manufacturing companies reduce inputs, waste and costs, improve efficiencies, increase productive performance and achieve greater competitiveness. This session will lead into an eco-efficiency workshop that will assist you to make cost savings from identifying, implementing, and measuring sustainable practices.

The Paper Aeroplane Game

Value Stream Mapping for the Aeroplane Game

The aeroplane game is a simple, interactive game that can be used in any workplace to illustrate key Just-In-Time or lean principles.

Last month we presented some case studies on Value Stream Mapping to demonstrate improved business performance and how you can deliver a better service to customers.  Moving along with our theme, this month we are using the Aeroplane game to demonstrate the basic Value Stream Mapping principles.

The Aeroplane Game is a simple, but powerful, teaching tool that allows the demonstration of nearly every Just-In-Time or Lean principle and gives an opportunity to discuss the rest.  The power is in the flexibility of the exercise to be adapted and modified to nearly any circumstance.

Come along to learn the basics of this valuable teaching tool in your own workplace!  There will be plenty of opportunity for discussion and questions with nibbles and drinks provided.

Learn the Secrets of Great Planning from the

'Big End of Town'

“The budget process at most companies has to be the most ineffective process in management. It sucks energy, time, fun and big dreams out of an organisation. It hides opportunity and stunts growth. It brings out the most unproductive behaviours in an organisation from sandbagging

to settling for mediocrity.” Jack Welsh (GE).

Your annual planning and budgeting process doesn’t need to be like this. It should be the lifeblood of your business. It is an invaluable opportunity to reflect on the year that has been and use this to map out

a better way forward.

The business reviews conducted by independent consultant (Australian Federal Government) indicate that SMEs struggle in the area of budgeting and planning.

By attending this event you will get an opportunity to:

• Identify the strengths and weaknesses of your business planning

  process

• Become skilled at best-practice planning techniques

• Learn the secrects of great planning, used by the big end of town.

Value Stream Mapping in the Service Industry

- 3 Case Studies

Lean and Six Sigma Methodologies

by Rebekah Vesali

This interactive presentation illustrates via three separate case studies how using Lean & Six Sigma methodologies can help to bring about business improvement and cultural transformation in a services environment.

Flow, or rather, lack of Flow is everywhere… using ANZ’s lean six sigma methodology some key service propositions have been targeted using Value Stream Mapping to improve business performance and deliver a better service to customers.

1) Improving the efficiency of the recruitment process

2) Improving the accounts payable process

3) Improving the approval & activation of new credit card customers

All these processes have been targeted by the same method or process of improvement which has clearly shown the power of standardised processes from a project perspective.

Another key element of success that is explored throughout the presentation is the how to create  involvement & buy-in to make the changes necessary in the process for sustained improvement.

There will be plenty of opportunity for discussion and questions with nibbles and drinks provided.

In a global and competitive marketplace your organisation’s most significant strategic advantage may well be how well you are able to understand, define and meet the specific needs of both your internal and external customers. The AME invites you to investigate together, the business improvement opportunities on offer from a renewed focus on "Value"

This is the first of a series of presentations throughout 2010 exploring principals and thought processes for guiding the implementation of Lean manufacturing tools.

The AME invites you to investigate the business improvement opportunities that are potentially on offer from a renewed focus on "Value" that your customers are prepared to pay for, and its definition as a starting point for developing a successful improvement strategy.

  Lean Learning Seminar Series

Defining Customer Value - The foundation

We are pleased to announce this interactive workshop on Lean Learning in Acacia Ridge.

The foundation of any business is the customer, and it is their perception of value that drives your profitability. Knowing exactly what customer value is, how to measure it and how to teach it to your staff is the heart and soul of Lean thinking. This workshop will draw on the experiences of some of Brisbane’s most experienced lean practitioners to build and develop your understanding of customer value and how you can apply it in your business.

Andy Pullin, of the Improve Group will facilitate the session. Andy has an Aerospace background, with many years working in change
management with companies such as Rolls Royce (UK), Eurojet (Spain) and Xian Aerospace Engineering (China). With a wealth of practical experience from the shop floor to senior management, Andy will help you understand customer value and how to use this to build the foundations of a lean enterprise.

Practical guidance and real examples from experienced Lean practitioners will help those new to Lean take the first steps, and the more experienced practitioners to evaluate their progress.

Topics include:

• Defining Customer Value
• Map the Process
• Flow
• Pull & Engage People
• Perfection and Continuous Improvement

Presented by the Association for Manufacturing Excellence (AME), these seminars will be reinforced by site visits and other events to highlight and emphasise the learnings from the seminars.

BREAKFAST BRIEFING

LEANership

 Leadership for Lean Implementation

Lean thinking – especially value streams and fl ow concepts – help people in

businesses to see the opportunities together. Helping people to understand the

interrelationships and their role in success makes it easier to act. One of the most

diffi cult challenges for lean thinkers is to infl uence people who are not on board

yet. Without buy-in from all parts of the business, change is usually fractured,

frustrating and very slow. In this breakfast briefi ng you will further develop your people skills and knowledge of lean thinking techniques to dramatically accelerate the rate of improvement.

The Volvo group has process improvement as a key objective in all factories and sites. Learn about the advantages and challenges of a large scale Lean initiative.

The Australian truck market is one of the most competitive in the world, with some 26 manufacturers competing for a limited number of trucks.  In this kind of environment a local manufacturer needs to use every advantage to stay ahead of the game.  Following a global strategy the local factory has (among other things) eliminated racking from the assembly area, moved to a pick trolley system and has a dedicated, on-site Lean training facility.  With this sort of investment are they seeing the benefits?

WHAT RATES A FACTORY AS “WORTH VISITING”

In the eyes of people who organise Innovation Insights factory visits,
what constitutes ‘excellence’?

A chance to hear from an Innovation Insights factory tour organiser, what is looked for as “excellence” when selecting a factory to tour.

Have you ever wondered why some organisations are selected to host tours of people?

Have you ever wondered why you haven’t been approached to open your plant to inspection tours?

Here is the chance to learn what goes into the process of selecting factories that are worthy examples to showcase elements of “best practice Lean”. Here is the chance to hear from one of the organisers of Innovation Insights factory tours, what is their process in selecting “tour worthy” factories. The Innovation Insights Programme is a Victorian Government funded activity aimed at exposing an ever increasing number of manufacturing practitioners to examples of “best practice” factories. Archie Cowan has been organising factory tours for a number of years and will explain the factory selection process and give Case Study examples to illustrate.

GETTING STARTED WITH LEAN SIX SIGMA

This event aims to provide answers to questions like 'where to start an improvement journey?' & 'when are key approaches applicable?' to give maximum benefit.

This event works through step by step how to implement Lean processes, for example, how to get started with the 5S program and what the difference is between lean meetings and normal meetings.

Demming's PDCA Cycle will be used as a structure to underpin the approaches & techniques presented to enable them to be selected in the context of a continuous improvement cycle.

The event will be very hands-on, including a team exercise to demonstrate the power of holding an Information Centre meeting in comparison to that of the 'traditional production meeting'.

At the end of this event you will have a clear understanding of where to start your Lean Sigma journey, how & when to apply certain techniques & which techniques support each section of the PDCA cycle.

INVENTORY OPTIMISATION

FREE CASH...AND IT'S IN YOUR STOCK

James McIntosh of QMI Solutions will show how to free the cash held in your excess inventory using some simple tools. A practical approach that can save you money now.

Inventory is a critical part of a company’s Cash-to-Cash cycle. However, it often has a lower focus than Creditors & Debtor days even though it’s almost entirely under our control.

This seminar details strategies for reducing inventory, and introduces a formal Inventory Optimisation method that helps companies balance stock availability and working capital. Systematic analysis develops policies that focus on high value items, financial targets, inform decisions and meet service level goals.

"Moving from Lean Tools to Lean Culture"

New materials being presented in Australia for the first time.

"My biggest concern after twenty years in the Lean industry is that most companies don’t ever move past the ‘tools’ phase of implementation efforts and ultimately fail to develop a sustainable Lean culture. Consequently, in today’s economy most of these so-called Lean organizations have retreated from the Lean path when they should be re-doubling their efforts." Mike will share his observations on what separates these "also-rans" from the Danaher and Toyotas of the world, along with key insights to assess and improve the progress of your own organization in developing a sustainable, self-sufficient continuous improvement culture.

Measuring Cultural Change

There's an obstacle in the way of most leaders' attempts to engage their people in pursuing the direction for the business. It's obvious, but not many people can see it. It's easy to fix, but most people have no idea where to start. It's how the direction or strategy for the business is articulated, the words that are used to describe it. And this same obstacle is also the reason why it's so hard to measure what matters in business: those intangible results, like engagement and culture, which are the drivers of business success. In this presentation, Stacey Barr will share with you a powerful tool for how to make your strategy compelling, engaging, and measurable.

MAKE THE MOST OF THE ECONOMIC DOWNTURN

We all know local and international economies are in hot water. The impact this is having on Perth businesses is variable. For some, life is a busy (or busier) than ever, but others have seen massive reductions in demand.

You can't control the external environment, but you can control how you react to it.

Organisations can survive and flourish, in these times. No matter whether you have seen demand increase or decrease, the Lean principals of eliminating waste, removing bottlenecks and streamlining your processes are essential in positioning your business to outperform the competition.

Come along to this breakfast seminar and hear people in the manufacturing sector talk about their journey to achieving these aims. You will pick up valuable insights, make useful contacts and perhaps have the opportunity to help others along their improvement journey.

What Can A "Mad" Scientist Do For Your Business?

An insight into what the National Innovation Network can do for you.

Please note the change of date for this event from 19th Feb to 12th March 2009.

There is a cute notion that scientists are “mad”. Well it might be that business people are mad if they don’t understand the innovation value that can be provided through organisations like CSIRO.

Our guest speaker at the AME breakfast event will be Greg Redden, who is nationally responsible for Client & Partner Relations for the CSIRO. It is worth noting that the CSIRO has 6,500 employees and an annual budget of $650m. Greg will explain the National Innovation Network, and the value it can provide to business. Greg will work through some real life case studies.

Greg Redden is currently leading CSIRO's program designed to make it easier for Australian small and medium enterprises to access and utilise science and technology to facilitate innovation and sustainable growth. Over the preceding 15 years he has worked in a wide variety of roles bridging gaps between research and industry in business strategy, partnership development, commercialisation and engineering.

This is a great opportunity to bring your co-workers and friends along to an AME event!

ERROR PROOFING AND VISUAL MANUFACTURING

ENDEAVOUR FOUNDATION FACTORY TOUR

Image

Best practice

  • Visual manufacturing
  • Error proofing
  • Employee involvement and teambuilding

This site demonstrates how visual manufacturing and some simple error proofing tools can combine to give high quality results.

Employing 95 disabled staff, this facility has high output and an enviable list of quality accreditations. The use of visual management techniques allows staff with reading problems to function productively, while error proofing techniques ensure that processes are followed. This works so effectively that in their last external audit the auditors were unable to find a single fault – an achievement that many of us would struggle to achieve!

As a special needs employer, there is particular attention to employee involvement. This is an important area in many sites particularly those undergoing change. The processes adopted here demonstrate how this can be achieved, and will provide a valuable benchmark to any other organisation with challenges in this area.

As part of our visit we have been asked to give feedback on areas of improvement, particularly in the area of OH&S issues and waste management. Cardboard disposal is a big issue for any that have experience with this problem.

POLICY DEPLOYMENT - HOW IT'S DONE!!

Struggling to guide your business towards a shared goal?

Come & hear real life stories from three people who have been there and done it.

Gerard Colla, Seamus Power and Stephen Gallagher will share their experiences with Policy Deployment. These will be “warts & all” presentations covering three very different environments.

A translation of the Japanese “Hoshin Kanri”, Policy Deployment is a process that ties senior leadership into enterprise-wide business-improvement practices. It is used to ensure a coordinated approach to achieving the strategic objectives of the business.

Gerard Colla will introduce the process of policy deployment; why it matters and how effective alignment of strategies can add value.

Seamus Power will present a case study of Autoliv’s system, how it works and how it links with Autoliv’s Lean Management system.

Stephen Gallagher will talk about how policy deployment was used as means of ensuring that all improvement projects in ANZ Shared Services were linked to the organisation’s strategic goals.

The Presenters

Gerard Colla is the managing director of Australian Continuous Improvement Group (ACIG) with over 29 years experience in management and consulting roles.  Gerard’s key focus is to help clients establish their company-wide change programs by using approaches tailored to their culture and business requirements.

Seamus Power is the Managing Director of Autoliv Australia and previously held the role of Director of Manufacturing for Autoliv Asia -Pacific. In that role one of his responsibilities was the uniform implementation of Autoliv’s Policy Deployment system in the 24 facilities in the region.

Stephen Gallagher presently works for ANZ focusing on process improvement and the application of techniques more familiar in the manufacturing world. He has a background in manufacturing roles in ICI and Ampol.

Lean & Value Stream Mapping in the Office

Do you think 7 Wastes is separating your paper from your plastic?
Do you think Value Stream Mapping is canoeing down the Yarra?
Do you think a Kaizen is a nightclub in Berlin?
Do you think Benchmarking is going to the gym?

If you do then it's time to learn about Lean in the Office.....

This one-day workshop is especially designed for practitioners in operations that are keen to learn about Lean Principles and Value Stream Mapping, as well as how to apply them to every day work.  This event suits Senior Managers who want to find out more about Lean philosophies, and Line Managers or Team Leaders looking for ideas on how to implement Lean philosophies in their workplace.

The 1-day 'Lean & Value Stream Mapping in the Office' workshop covers the 5 Principles of Lean:

  • Defining Value
  • The Value Stream
  • Making Value Flow
  • Linking to the Customer
  • Achieving Perfection

This interactive workshop incorporates the "Aeroplane Simulation" to provide hands-on practice with Lean & Value Stream Mapping tools. The case studies highlighted throughout the workshop are real life examples taken from ANZ's own Lean journey.

The session ends with a discussion on Kaizen in your own workplace to ensure attendees leave the workshop with some concrete plans for immediate implementation back in the office.

Oscar Roche

"a comprehensive methodology for transforming the entire physical workspace and making work safer, simpler, more logical, more standardised, more fluid, more linked and far less costly – while ensuring that these outcomes are not just repeatable but sustainable."
(Dr Gwendolyn Galsworth)

Visual brings about a focus on the process. The implementation of visuality results in the transfer of vital information into visual devices that then create exact behaviour, on time every time. If you are a traditional manufacturer, visual will optimise your existing system. If you are on the lean journey, visual will enable your conversion and make your gains sustainable. In both situations, productivity will increase due to the elimination of waste.

Oscar Roche formed Management Resource Plus in 2000 when he recognised a real business need for direction, assistance and training in the implementation of improved process management and compliance systems.

By incorporating The Visual Workplace concepts with his wealth of experience in process management, Oscar provides practical, results driven, continuous improvement solutions to businesses, both large and small. Oscar has assisted companies from large food producers like SunRice (Australia’s leading supplier of rice and rice products), to internationally renowned wineries like Warburn Estate and Vincor Australia, and Government Organisations like Griffith City Council.

Lean Learning Day
DSRD Parramatta

50 people attended the NSW AME Lean Learning day on Friday 29 th June at the DSRD Parramatta offices. The 8 sessions ranged from Introductions to Lean Manufacturing to detailed case study presentations on using Lean Tools.

The day was split into two streams which allowed attendees the flexibility to attend sessions that they could benefit most from. Topics included: Lean/Six Sigma, Lean Intro., Goal Alignment, TPM, Flow Simulation, Value Stream Mapping, 5S & Quick Change-Over. The presentations were a combination of introductory theory on the topic followed by actual case studies, all sessions were interactive with attendees coming away with a much better understanding and appreciation of where & how the Lean tools can be applied in their own business.

Feedback from the day was extremely positive that we have decided to run two Lean Learning Days in 2008, probably in March & September.

AME would especially like to thank the presenters and their companies for their time and contribution to make the day a great success, these include: Alex Crossley, Shalendra Jattan, Doug Fisk, Chin Galapathy, Grant Nicholls, Michael Blatchford & Adrian van der Stel.

Lincoln Electric Plant Tour

Lincoln Electric at Revesby in NSW hosted a site tour on 24th May where over 30 members attended to hear their journey to achieve manufacturing excellence. Karl Schroder, Manufacturing Manager, firstly presented a brief history of the Lincoln Electric business and improvement initiatives before a plant tour.

Lincoln have since 2002 used Six Sigma, Lean manufacturing and TOC programs to focus on manufacturing improvements and customer satisfaction. Karl highlighted the need to have management support for such programs and emphasized the importance to be working on the “right things” to improve process flow and not just use Lean tools in isolation of the bottleneck issues. Karl felt that the turning point for them was when they collected the Data to give them the real facts, communicated the real situation to staff & employees and had Transparency of issues within their business. The business is now seeing real benefits of their TOC program and importantly Lincoln is seeing the culture of employees now starting to get on board with the improvement programs.

AME thanks Lincoln Electric for their hospitality to host members and share their journey to achieve Manufacturing Excellence.
